How Artificial Intelligence and Machine Learning Are Transforming Solar Manufacturing

By Ali Akil, Caelux

We are entering the dawn of a new era with incredible innovation potential. We’ve been here before—the Industrial Revolution reimagined manufacturing capacity at scale, the internet transformed how we communicate and access information, and mobile technology connected the world in real time.

But today is different. This era is defined by data. It merges the scale of industrialization, the connectivity of the internet, and the mobility of digital devices to create entirely new possibilities. While data has long been abundant, artificial intelligence (AI) and machine learning (ML) have radically redefined what’s possible, transforming raw information into actionable insights and intelligent systems that drive progress.

That’s why data has been described as “the world’s most valuable resource”—the oil of the digital age. But like oil, its value depends on how it’s refined. To truly unlock data’s potential, we need a data strategy—a clear framework for collecting, storing, managing, analyzing, and processing data to solve real problems and deliver tangible outcomes.

At Caelux, we’re turning this strategy into action to revolutionize solar energy. We’re pioneering the use of perovskites, a class of nanomaterials made from low-cost, abundant raw materials. When processed under the right conditions, they yield high-performance solar cells that are more affordable and scalable than traditional silicon solar cells. The potential is enormous—but so are the challenges.

Perovskite solar cell technology is still emerging and scaling it to market is complex. The manufacturing process is sensitive and multifaceted, with numerous variables that affect performance, reliability, and yield. Meeting these challenges requires not just scientific expertise and engineering precision, but a powerful, data-driven foundation.

Turning Data into Innovation

Our data strategy is centered on harnessing the power of data, analytics, and ML to accelerate the development of high-efficiency, next-generation solar products. To enable this, we’ve designed a system that tracks each panel across the production line, capturing high-resolution data on process variables—including temperature, pressure, and flow rates—along with diagnostic metrics critical to performance evaluation. This comprehensive approach allows us to deeply understand each product’s lifecycle and the many factors that influence its performance.

In a perfect world, we’d have complete physical models to describe every part of the process. But manufacturing perovskites involves many unknowns and nonlinear interactions. That’s why we rely on ML—not to replace scientific understanding, but to extend it. ML helps us uncover patterns, bridge gaps in knowledge, and make smarter decisions that lead to better products.

Machine Vision and Real-Time Insight

One of the most exciting ways we’re applying ML is through computer vision. Our manufacturing process generates vast amounts of image data—from microscope inspections to camera scans of panel surfaces. These images are rich with information, but manually reviewing them would be time-intensive and inconsistent.

To solve this, we’re developing ML models that can detect and classify features in these images. They identify “good” and “bad” components, flag defects, determine their severity, and trace issues back to upstream process variables. This automation significantly reduces inspection time, increases consistency, and enables real-time quality control.

For example, when a glass panel finishes a step in production, our system instantly checks if it meets quality standards. If it doesn’t, it’s flagged for review or removed from the line. If it passes, it continues forward. This automated feedback loop allows us to maintain high standards while moving faster.

We also leverage this data to assess tool performance and optimize material deposition processes. By continuously analyzing these insights, we can adjust process parameters quickly and effectively. The result is an active learning system that improves as more data becomes available—continuously improving efficiency, accuracy, and scalability across our operations.

Real Impact, Right Now

Even in its early stages, our data and ML strategy is delivering measurable impact. We’ve already saved several hundred hours per month in data collection, analysis, and quality control. That’s time and effort we can reinvest into research, innovation, and accelerating product development.

We’re also seeing improvements in consistency and throughput. Automated inspections reduce bottlenecks, while real-time feedback loops allow us to catch and correct issues earlier in the process—resulting in fewer defects and less rework. These gains help us reduce waste, improve yields, and increase confidence in scaling up production.

Beyond manufacturing efficiency, our centralized data infrastructure enables better cross-functional collaboration. Researchers, engineers, and operations teams now have access to a shared, real-time view of performance data—aligning decisions, accelerating iteration cycles, and shortening the path from discovery to deployment.

This foundation sets the stage for rapid advancement. As we continue to grow our dataset and refine our models, the entire system becomes smarter, more predictive, and increasingly self-optimizing. It’s helping us bring high-performance perovskite solar technology to market with greater speed, quality, and confidence than ever before.

Looking Ahead

Caelux is leading the charge in building scalable, next-generation solar solutions. Our AI- and ML-powered approach isn’t just theoretical—it’s redefining our capabilities today. By leveraging automation, real-time insight, and active learning, we’re creating solar products that are more capable, more affordable, and more ready for mass deployment.

This is just the beginning. As we continue to collect and analyze more data, our systems become smarter, our processes become more refined, and our ability to innovate accelerates. It’s how we’re turning possibility into progress—pushing the boundaries of what solar energy can achieve.
